See pic of my Trex, the main trunk looks dead at the top buy looks like a branch is coming out lower in the trunk so good news.
But i also notice see pic 2 - a pup growing a bit further away. Now this is great but I don't need them growing there, so how long and how big does the pups need to get before I can dig up and place elsewhere

too small yet, id give them a month or so, mid may???
i did some last year that were much bigger than yours and they struggled
you ideally want to get a decent root system below the plant to allow it to take up its own nutrients and water once removed from the parent plant..
i'd wait til they are at least 6 inches tall if not a bit more

These are my trex pups now in May lots and growing quite fast. Is the size ok to remove and pot up?
Once potted up is it ok to leave outside or do they need to be indoors for a while?
Can a pup be potted in ground directly?

just looking and i'd suggest to snip off the bad top of the mainstem just above where it is growing.

They should be fine to remove. The best thing to do is to take a reasonable amount of the original root for energy. If the pup has developed some of it's own roots, that is a bonus. To reduce stress, remove the oldest leaves to minimise transpiration and keep the pup well watered until it settles down.
My first T rex pup I was given was about 2cm tall and had a single leaf the size of a penny. It was also posted bare rooted from Penzance. Now it is about 7ft tall.

I have took out these 2 pups, got some of the root which was running from the mother plant.
Is it ok just to leave outside, or would it benefit from been indoors on a sunny window sill.
I Will cut off the older leaves as well.

mine are in the shade of a wall. out of the wind both of which will help to reduce transpiration, until the roots can start to take up more water and nutrients

Redsquirrel - yes these pups are after one year.

And the earleir post shows the pups growing April 2011 after last winter killed of the main trunk growing point.

I have another questions with so many smaller pups growing by thre main trunk, I have noticed the leaves are much smaller on these, than the pups growing a bit further away from the main trunk?
Is this because too many plants have to share the nutrients etc? Would the plant benefit If I cut away some of the smaller pups to have just a 2 -3 pups growing so all enery is focussed on them?

as long as you feed and water the area i cant see why they cant all stay together if thats the loook your after..

One month on the Trex growing as a bunch.
I may cut of a few pups as the leaves are still small

i think i'd leave that as it doesnt look to be talking over too much of the space and let it grow this year.
you might not get big leaves but i think it will store a lot of energy this year and being grouped will protect the stems and give you more chance of having some 'main' stems to get going next year when i believe it will rocket skyward and get bigger leaves.
this will eventually leave a bit of ground underneath the trex that can be underplanted.

why has my t-rex never pupped in 2 years??
